Has anyone installed the newer 7200rpm drives in a 5400 all in one?
My 5400/180 IDE drive has the click of death and the local stores have 40gb 7200rpm's on sale.
Is it doable or a major heat issue?

Power consumption and heat on a modern IDE HD should be no problem for your 5400.

You shouldn't have any problems, just make sure your case fan is working. You could leave the back cover off to feel it to make sure its not too hot.

I see these drives sometimes are advertised with an 8mb cache. Sometimes the ads don't mention a cache at all. Does that come into play with the 5400/180. I assume it would for read and writes but thought I would clarify before I went out and bought a drive.

Most modern IDE HDs have 2MB or 8MB caches. Given the processor speed and bus speed of your 5400, I doubt it would make a difference -- the 5400 was made (and engineered, I presume) to go with HDs that had caches of 512k or even less, so even 2MB will be fine.
That said, often two otherwise identical drives, one with 2MB cache and the other with 8MB cache, will be available for a price difference of only $10 or so. In that case, you might consider getting the 8MB unit for future transplanting or resale.

Warranty terms these days are 1 year or 3 years. Do try to get a drive with a 3 year warranty, well worth the extra couple of bucks.

What about the ATA 133 designation I see on some of the boxes. If I buy one that says ATA 133 will it still work in my 5400 or is that only for newer macs or macs that can accept an ATA 133 pci card?
I plan on buying it this weekend when the Sunday paper comes out. Any help is very much appreciated so I can my Mac back online.

ATA 133 designation on a hard drive is just over kill for a 5400. It means that it can handle a 133 MB/sec of theorectical bandwidth. The 5400 can uses a 16 or 33MB/sec bus for hard drives. The new drives are backwards compatible so you don't have to worry about mismatch in theorectical bandwidth.
